I have tracked the delamination progression on three cards that started showing early signs of separation. The pattern is consistent and predictable once you know what to look for.
Stage 1: Edge lift
The first visible sign is a subtle raising of the overlay layer at one corner or edge. You feel it before you see it — running a fingertip across the corner encounters a slight ridge or bump where the overlay has separated from the substrate by a fraction of a millimeter. Under good light and magnification, you can see the beginning of a gap between the overlay and the card surface.
Stage 2: Corner separation
Without intervention, the separated area grows outward from the original point. A corner that showed a 1mm edge lift can develop a 3 to 4mm triangle of full separation within two to three months of daily carry. At this stage the separation is visible without magnification when the card is examined in raking light.
Stage 3: Progressive delamination
The separated overlay edge catches on wallet fabric and other cards, accelerating the separation along the adjacent edge. Within six months of noticeable corner lift, a card can have separation running most of the length of one edge. The overlay surface may develop cracking or wrinkling in the separated zone.
What causes it
Insufficient adhesive application during production, inadequate bonding temperature during the pressing process, or substrate contamination before bonding. All three are manufacturing quality issues. Wallet friction and heat from pocket carry accelerate existing separation but do not initiate it on a properly bonded card.
A card that shows early-stage edge lift within the first few weeks of use has a manufacturing defect and is a candidate for a replacement claim while the evidence is still fresh. Documenting this early is easier than explaining a fully delaminated card months later.
